Not sure what you mean by "skimpy." My halyard seems fine. I don't have my manual with me right now but I am sure there is some range that the sheeve is designed to handle. There are some very good high strength lines available these days. Are you concerned about the strength of the line or are you looking for something fatter to facilitate handling? We have gone to thinner high-tech lines for most of our running rigging. We've found that going a tad thinner has improved the self tailing winch performance. Since I handle the mainsheet a lot I like that one to be thicker and softer.
Manual says 5/16 is standard. I think another 1/8" (7/16") would be too much. You might be able to go to 3/8" though. We use the winch to raise the main so diameter is not that critical for us.
Frank, I don't know if this helps or not, but on our '97, we use 3/8" double braid run down the mast, then through deck organizers back to clutches on either side of the hatch. I will be dropping my mast probably next week (this weekend is just too hectic, sorry), and I can measure the sheave diameter for you (no guarantee it's the same as yours).
David, mine's an '01 so I'm sure the sheave is the same. I also have the 3/8 diameter and use the starboard winch to raise the main. 1/2 inch would be easier to pull if the sheave could handle it.
Frank, how do you raise your main? On JD, the main halyard passes through and is secured by the stbd clutch. I use the winch to pull the sail up (freewheeling till it gets heavy).
I've always used 3/8" line for halyards, it is easier to get a grip on. It also makes people feel more safe when you use it to hoist them to the masthead.
I'd be interested in knowing what you all are using for your mainsheet. In the past I used 7/16" single braid line I got from WM, it's soft to the touch, without that slippery outter shealth. It's supposed to be very low stretch as well, and so good for halyards and sheets. I just replaced it with 3/8" double braid. I'm not sure I like the slightly smaller diameter, slippery feel and it has more of a tendency to kink.
I replaced my main halyard several years ago only after 2 years of use. The inner core of the lines that Catalina used on my boat had become "crushed" and would no longer hold. I replaced the lines with a good quality of the same size and am very happy. I did call Catalina and they said not to go larger because of the sheaves they use (5/8') . I do think 3/8" would be fine though.
