I've got my rig tuned where it like it now, so I went down to the boat today to pin my turnbuckles. I bought some new SS cotter pins and when I tried to install them, I realized that I can't get the SS tubes that slide down over the turnbuckles down past the cotter pins. So, that got me wondering, how do you guys pin your turnbuckles? I'm thinking SS safety wire now instead of cotter pins.

The tubes fit fine over our cotter pinned turnbuckles. Perhaps you could use a thinner cotter pin.
I bend our down using the tube.

Hah! I like the welding rod idea. I was thinking about using safety wire in relatively the same way, several wraps between holes, but a single, thicker rod seems like a good way to accomplish several things. The turnbuckles are pinned, the ends of the rod are inside the diameter of the turnbuckle body so they can't snag, and you can remove them easily when it's time to drop the mast, and possibly re-use them, although I'm unlikely to do that.

I haven't had a problem with the cotter pins in the turn buckles. As you know our (250) turnbuckles have a narrow slot on one side and a wider slot on the other side. I feed the pin in on the narrow slot side, thru the hole and then spread the pin in the wide slot. I spread the pin tangs parallel with the wide slot. This allows the turnbuckle SS cover to slide up and down easy.

The bent pin tangs never protrude past the outer diameter of the brass turnbuckle body.

Maybe the cotter pins I bought were the wrong size, I sized them to fit the holes which seemed like the way to go, but I couldn't get the tubes down over the rounded end of the pins.

A friend suggested using cable "zip" ties. What do you guys think?

I use SS Cotter Rings wherever it is possible.

Safety wire is the locking method of choice for many things on my airplane. But cotter pins are used too. New cotter pins are supposed to be used every time on airplanes. So be careful about reusing a pin more than once or twice.
