How long should a spinnaker pole on a Catalina 25 be? Diameter of 2 1/2"? I am considering making my own after pricing a new one.

Bill - I've never used one, but the Class Rules limit its length to 100% of the "J" (10'6")

Thanks Derek, Now the machine shop is asking me for wall thickness for 2 1/2" diameter aluminum tube. Do you know that?

That is entirely up to you. Thin wall, light, maneuverable. Thick wall, heavy strong. Your call. You might check the web sites of he manufacturers to see if they post the thickness they use in their specs.
