There has been much discussion about converting over to external rope halyards. I have heard of the troubles in buying the 1 1/2" diameter replacements from Catalina Direct because the rope may rub against the mast.
Well I found a shop here on Long Island NY where the owner will fabricate 2" diameter, 5/16"ID and .040" wide sized for 5/16" rope. The cost will be about $7 each, a small increase in price to avoid abnormal wear.

I'm also interested in buying sheaves that fit. THe one I got from Catalina Direct are much smaller and also narrower than the originals. I'm worried about having too much side-side slop.
Were your's the correct width? I have a 1978 #411 Catalina 25.
If you have the external sheaves and there is a little slop between them, you may want to order the masthead sheave divider($8.70) from Catalina Direct. This is basically a flat piece of stainless steel that goes between the sheaves and keeps the halyards on there respective sides. CD told me that you could put more than one in, if needed, to take up the space.
I also ordered from Frank's secret source about 2 weeks ago. They said they'd ship the next day or so, but nothing yet... Don't plan on immediate turnaround.

I did rush order the a second sheave divider from catalina direct which should be here tomorrow. I'm a little disappointed they didn't say anything about the fit differences when I originally ordered. I guess thems the breaks.
I still want to order the custom sheaves if I can find the secret source.
I received my sheaves a few weeks back, they installed very easily. They are grooved to accept 5/16" line, and have the same diameter as the original metal halyard sheave.
Dont expect to receive the sheaves overnight as the owner is getting on in years and treats the business as a hobby. Also I hear if you are out of state he is charging handling fees and obviously postage costs.
I ordered mine 4/3 and haven't seen hide nor hair; in fact, a lady there said they'd lost my order. I gave a credit card number, but now I am wondering if I should have......I was told that they'd make mine when they made yours, Frank, and you've had yours for weeks....Gary Encore! #685
I just spoke to "the lady" two days ago and she said mine would be shipped that day. They called because they copied down my cc number incorrectly and it wouldn't go through. I believe they are a little overwhelmed with the response they have gotten. Too bad Frank isn't getting a commission. I think they are trustworthy just having trouble ramping up.
Gary as i have found out after the fact the owner treats the business as a hobby, it will take a while to fabricate them. However i did get mine & they work fine. stay on top of them!

I installed them a few weeks ago and they fit fine with the metal sheave divider that was in place. They actually fit fairly snugly, particularly on the pins which hold them. I saw no likelyhood that my halyard cables could get around them and jam. (I wish I hadn't said that)

Good Sailing with the new sheaves, just watch where the halyards go past the the mast head. It seems the smaller diameter sheaves caused the lines to rub against the mast. Frank Rich 84 C25 SK

Mine came today, too. They look pretty good--haven't tried to install them yet.
Loren: You're apparently talking about sheaves for wire halyards. Most of us on this thread are talking about changing to all-rope halyards, which requires sheaves with wider, shallower grooves for 5/16" line. Catalina Direct's sheaves for that line are only about 1-1/2" in diameter, which allows the halyards to drag against the forward side of the masthead casting. None of the common suppliers provide a solution (which is why CD doesn't), so Frank's find was very useful to us. For wire, CD can take care of you just fine.

My sheaves arrived today, and they were easily installed...looks like they will work just fine. They cost $7.50 each, with $3.50 shipping to the west coast. It was definitely worth the wait.

I believe Ed has made a master die for all of us catalina folks. Since the cat is out of the bag so to speak Ed is also capable of fabricating any uniquie rigging pieces you may need.
He is quite knowledgable about sailing and a racing enthusist, give him a call and pick his brains<img src=icon_smile.gif border=0 align=middle>
