Voyager, thanks for the safety considerations. Polyurethane paint actually contains a compound called Cyanate, which is an oxidized version of Cyanide, and is much safer to inhale. Not sure if Don Casey confused the two or if he is referring to the production process of the paint. I will be spraying outdoors with a NIOSH approved respirator as well...I was not a fan of the streaks from rolling & tipping my rudder and the spraying process is much easier and quicker with a better result (so they say). Cleanup between coats is much easier too. Spraying a two part paint is not uncommon and with the proper safety precautions, the risks can be alleviated greatly. Luckily, my neighbors on all sides are at least 300 feet away, except for the ones next door (about 150ft away) but it is their second home and they are there about 4 times a year...I'm in Texas on a lake with a lot of room. You're right though, this stuff is messy and HARD to clean up.

Oh I see, Dave. You aren't kidding about labor added! I would have kept the gelcoat but I didn't have a choice...I will be using West Systems epoxy and their 410 Microlight filler compound to fill and fair the surface after sanding and before priming with Primekote 404. It's going to take a lot more work but I don't have a choice if I want a beautiful boat.

Okay, more like 33% done. Doesn't look like much but most of the flakes are gone, and the pressure washed areas should sand pretty easy. I plan on leaving the paint that isn't flaked and can be sanded smooth as it is a very strong surface. The Port side needed a lot more work due to sun exposure.

Call Catalina Yachts and give them your vessel identification number and they can tell you the original purchase order color. Everything I've read strongly recommends never sand down the gel coat to fiberglass and then paint.
