Having pretty much abandoned my boat for six months and neglecting her for some period before that, I'm enthused about the fact she's in my driveway and I'll be able to work on her and get her in the best shape I can. One of the things I've noticed is the damage done to the mast by the rubbing of the halyards on the mast, mine are wire. I read somewhere, either here or as an offer from Catalina direct that halyards may be converted to all rope. Does anyone have any experience on this. 1. Do I have to change the mast head? 2. Any benefits to going all rope besides avoiding damage to mast?

According to the write-up in the Catalina Direct Handook,
"...The advantage of all line halyards are: no fishhooks, less weight aloft, no thimble and splice to catch at the spreaders, and less wear and tear to the mast itself."

You don't have to change the masthead, but you may have to change the masthead sheaves and add a divider($8.70 ea from CD) or two to go between the sheaves.
Anyway, this past spring I converted to all rope halyards and I ordered 4 replacement external halyard sheaves(Ronstan P/N RF1751) from Catalina Direct($4.95 x 4). Ronstan says that the max line size for these sheaves is 1/4", so a 5/16" halyard is not going to sit nicely into the sheave. Also the diameter of the CD replacement sheave(1.5" rather than 2") is such that you may have to file down the masthead to keep the halyards from chafing. Instead of installing these new sheaves, I reused the original 2" sheaves that were already in the masthead because the groove was basically the same size(1/4"), but they were 2" in diameter instead of 1.5" for the new ones. Since then a lot of people here have ordered custom made sheaves from someone who makes them specifically for the C25 masthead. Check this topic out for the info on the custom sheaves.
When I owned Wind Lass I changed to all rope. The sheaves 4 each were 12 dollars from Catalina direct. They fit the 3/8" line just fine. When you go larger the spacer comes out. I had no rubbing and no filing to do. I could even lower the halyard to the water and lift the dinghy onto the deck. Its the only way to go.With your mast down it should be easy to put them in and run some line through. You will be able to see any problems if they are there.
Don and Douglas thanks for the info. Wow there is an enciclopedia of information in this site. I think I will try and order new sheaves and convert to rope and if I feel courageous maybe even try going aft with them <img src=icon_smile_cool.gif border=0 align=middle>.

The "Projects"-type video from Catalina Direct, offered in their catalog, has a very clear step-by-step description of conversion to all rope halyards. If you are planning the change, the video would be worth the price of admission IMHO, and it also has a batch of other useful projects, fair winds, Ron c24 srsk #2343 '81 Orion SW FL, where the sailing season is just beginning.
I converted my halyards to all rope a couple years ago. I also opted to run them internally to mast. This requires only two sheaves, available from CD or Catalina Yachts, and drilling two holes in the mast head for the lines to travel down. You also have to cut exit holes and install plates designed to limit chafe. One other requirement for internal halyards is a conduit in the mast for the anchor and steaming lights. Since your mast is no doubt down, it's not that much more work. The internal arrangement keeps more of the line out of the sun and allows you to use 3/8' line which is more comfortable to handle.
If you are converting to all rope external halyards check out the archives for a posting last year "There be Sheaves Here" A man in Long Island NY, Bellpat Marine (631) 286-8368 fabricated replacement sheaves that are larger in diameter than those from Catalina Direct.
You will get these in a few weeks but the wait is worth it, I've used mine all summer with no problems.
The sheaves are the trickiest part of converting to all rope halyards. The groove (channel) for a rope halyard is different than that designed for a wire halyard. If you use rope on the wire sheaves, you run the risk of the rope halyard slipping off as it isn't as deep. Also, you can damage the rope core by forcing it to run over/around a narrower/shallower groove. So, as the other submissions have stated, get the right sheaves, so they match/fit your chosen rope halyard. I used 5/16" Spectra, but I still had to file down the sheave external width, so that the two sheaves fit within the standard mast head, including the separator plate.
